I may have fixed it! Thanks again @EOD Guy -- I was able to separate the lid in place, using only step #3 in your directions.

My lid always popped when pressure was applied towards the back where the plastic "Land Cruiser" lettering is. In this heat-wave it was even easier to reproduce.

My approach was to loosen the bottom two screws just a little, so the lid plastic does not buckle under pressure on the metal cross piece and has more play. Not sure if this will come back under cooler temperatures, but for now it works! It also gives a piece of mind knowing that nothing is actually broken.

Good deal! After I'd taken mine apart, I got to thinking it would only require step 3.

I have a piece of thin (less than 1/16" thick)"closed cell" hard foam that I plan on placing between the two halves if my popping comes back.

Your lid isn't broken, it's flexing the plastic against the metal inner frame. I took mine apart this morning and found absolutely nothing broken or cracked. I did find a very small amount of "rubbing" on the plastic guides/supports. It's my opinion that if a small amount of padding is added between the inner and outer portions, it would prevent the flex and thus the popping sound. There is a small piece of padding from the factory, I think it needs to be larger.

To separate the inner and outer shells only requires a phillips head screwdriver.

1 - Use a plastic trim tool, insert it at the seam of the rear AC control panel and the bottom Shoe. (what I call the "shoe"). Once it pops, grasp the panel on each side of the AC panel and give it a good yank straight rearward. It'll pop right off.

2 - Use a #2 phillips screwdriver and remove the six mounting screws.

Full disclosure...... steps 1 & 2 may not be required, but that's how I did it.

3 - Open the lid and use the trim tool, insert it in the small gap on the rounded corner, between the top cover and the lower inner cover and twist the tool to start the separation. Insert a second trim tool and twist, working your way down the panel.......... repeat for the other edge.

LC Hopeful and EOD, you guys rock! Fixed mine. Just took step 3 and removed under cover -- super simple with trim tool. I loosened all six screws just a quarter turn...and voila! fixed. No difference in lid or anything. Well done you guys. Thank you! It was bugging the crud out of me and never thought someone would post a fix. Price of internet right there.
